Production Process

Design Planning and Precision Calculation

Designing a 360° spherical LED screen is a complex undertaking that integrates geometry, optics, and electronics. We first determine the sphere's diameter, resolution, and pixel pitch based on the client's requirements. For example, our common specifications include P1.5, P1.8, P2, P2.5, and P3. P1.5 indicates a center-to-center pixel pitch of 1.5 mm.

 

In a real-world example, we built a 3-meter-diameter spherical screen for a science and technology museum using a P2.5 pixel pitch. The resulting image is detailed, vibrant, and pixel-free, ensuring a vibrant visual experience from any angle.

Material Choice, Special PCB Processing

In material selection, Highmight always sets the bar high. Pixel-by-pixel programmable light strips are made using surface-mount three-in-one LED lights and flexible PCBs for indoor circular panels. This flexible PCB maintains circuit stability and reliability while bending to the spherical shape.

We employ a single-pixel tube technique to cut outdoor circular panels into latitudes using rows of LED tubes. These tubes use U-shaped, high-voltage, 360-degree LEDs. The transparent lead frame carrier is cut into a U-shape using high-power laser cutting and polished to maximize reflectivity and reduce light loss.

To ensure long-term performance and durability, we have created a waterproof, dustproof, and UV-resistant coating method for our outdoor spherical screens. Our outdoor circular screens are IP67-rated and can run from -20°C to 50°C.

Precision Production and Assembly

LED spherical screen manufacture demands perfect control. We choose from three production processes dependent on the application:

Large-diameter outdoor screens: A single-pixel tube approach cuts the sphere along its latitude and places LED tubes at each latitude. This technology works for bigger outside circular screens in plazas and stadiums for long-distance viewing.

Small-diameter indoor screens: A point-by-point programmable light strip wrapped around the sphere's latitude using surface-mount three-in-one LED lights and flexible PCBs. This technology is appropriate for smaller interior circular screens and is utilized in museums and business showrooms for near viewing.

Specialist unit board assembly: Soccer ball-like triangular or hexagonal unit boards are developed and built. We can also utilize a quadrilateral PCB-based six-sided panoramic LED spherical screen to divide the sphere into six equally shaped and sized faces, each with four unit boxes.

Our specialists employ bespoke connecting components and curved brackets to join modules seamlessly and create a uniform display interface during splicing. This technique needs exceptional accuracy, and any variation will impair the display.

Electronic System Integration and Drive Control

The electrical system is the spherical LED screen's "heart and brain". Our self-designed tiled controller and ultra-high-end LCD driver boards support any M x N tiled screen. Driver circuits, control boards, and power supply systems in each circular screen must be designed and laid out to provide steady signal transmission and power delivery.

A problem with spherical displays is signal processing. Since the sphere is unique, we need a custom control mechanism for processing and pixel extraction. Developing algorithms and hardware for spherical panels is necessary since typical flat-panel display control methods cannot be directly used.

Our control system can properly recreate 16-megapixel camera footage at 1080P. This lets our spherical panels display dynamic information and real-time video from HD cameras.

Quality Testing and Applications

These tests include 72-hour continuous operation, temperature cycling, vibration testing, waterproofing (for outdoor models), and pixel integrity testing.
